Real-World Example: Freshpet

The Old Process

Freshpet was in the middle of building a brand-new facility, Plant 2, on their Bethlehem campus, and they had a challenge to solve before the doors even opened. Retail customers were requesting that product information be visible on all four sides of every case, making it easy to identify products regardless of how cases were oriented on pallets, racks, or shelves in dairy coolers. Their existing approach wasn’t going to meet that need, and Freshpet required a robust, operator-friendly case labeling system that was easy to change over and wouldn’t put unnecessary burden on operators or maintenance teams.

The New System

Freshpet turned to Creative Packaging Solutions, who leveraged their longstanding relationship with ID Technology out of New Jersey to engineer and integrate the right solution. The system was built around two ID Technology Model 255 label applicators with Sato S84-ex thermal transfer print heads, mounted on a custom stainless steel conveyor with an Allen-Bradley PLC control system. Cognex vision cameras were integrated to verify proper label placement on every case, automatically rejecting any that didn’t meet spec. Recipe-based changeovers for various case sizes were made simple through an Allen-Bradley HMI, keeping daily operation easy for line operators. Creative Packaging Solutions also took the lead on designing a custom software interface for the label system. Two complete systems were installed to support multiple lines throughout Plant 2.

The Outcome

Creative Packaging Solutions was hands-on every step of the way, from attending the Factory Acceptance Test at ID Technology alongside the Freshpet team, to supporting installation, start-up, and commissioning on-site. The result was a high-performance, fully integrated case labeling system that met Freshpet’s retail requirements, was built to hold up in a demanding production environment, and was designed to be operated and maintained with ease.
